Activewear Fabric Sourcing: What Brands Need to Know Before Placing an Order

Activewear fabric is not a decision you can defer to sampling. The fabric you choose determines construction method, lead time, cost structure, and whether the finished garment actually performs the way your customer expects it to.

Most activewear production problems — garments that lose shape after washing, fabrics that pill or fade, pieces that perform differently from sample to bulk — are traceable to fabric decisions made early in the process. This guide covers what brands need to understand about activewear fabric before sourcing begins.


The Core Fabric Families in Activewear

Nylon-Spandex

The premium workhorse of performance activewear. Nylon-spandex blends — typically 75–80% nylon, 20–25% spandex — combine durability, stretch recovery, moisture management, and a smooth hand feel that photographs well and feels premium against the skin.

Where it performs best: Compression leggings, sports bras, bike shorts, and any garment where body-conforming fit and recovery are the primary functional requirement. The fabric's smooth surface also takes color well and resists pilling better than polyester alternatives.

Sourcing consideration: Nylon-spandex at performance grade (200–250 GSM) is more expensive than polyester-spandex and has longer lead times when custom colorways are required. Standard colorways in stock are available faster; custom dyeing adds 3–5 weeks.

GSM range: 180–250 GSM for most activewear applications. Higher GSM provides more compression and opacity; lower GSM is lighter but less structured.

Polyester-Spandex

The volume category of activewear fabric — widely available, cost-effective, and capable of delivering solid performance in most training applications. Standard blends run 80–88% polyester, 12–20% spandex.

Where it performs best: Training shorts, gym tops, tank tops, and mid-layer pieces where moisture wicking is the primary functional need and the compression requirements are moderate.

Sourcing consideration: Polyester-spandex is the most accessible activewear fabric in terms of availability and lead time. Stock fabric in standard colorways is typically available within 1–2 weeks from Vietnamese suppliers. Custom colorways take 3–4 weeks.

GSM range: 150–220 GSM for most applications. Lighter weights (150–170 GSM) are suitable for training tops and tanks; heavier weights (190–220 GSM) for shorts and bottoms.

Recycled Nylon and Recycled Polyester

Functionally similar to their virgin-fiber counterparts, recycled nylon (often branded as Econyl or equivalent) and recycled polyester deliver comparable performance with a meaningful sustainability narrative. Products made from recycled polyester and organic cotton are trending across all seasons in 2026 — and for activewear brands targeting US and EU consumers, the material story is increasingly part of the product positioning. Sourcing consideration: Recycled performance fabrics carry a price premium of 15–25% over virgin equivalents. Availability has improved significantly — major Vietnamese fabric suppliers stock recycled options in core colorways. OEKO-TEX and Global Recycled Standard (GRS) certification documentation should be requested upfront.

Ribbed Nylon-Spandex

A structural variant of standard nylon-spandex, ribbed construction creates visible texture that adds visual interest and dimensional contrast to garments. Common in waistbands, side panels, and contour detail areas. Typical composition: 70–87% nylon, 13–30% spandex.

Where it performs best: Accent panels on leggings and shorts, waistbands requiring structured hold, and sports bras where visible texture is part of the design language.

Sourcing consideration: Ribbed nylon-spandex needs to be sourced to match the stretch characteristics of the main body fabric. Mismatched stretch ratios between main fabric and rib panels are a common construction problem — the fabrics pull differently under tension, distorting seam lines and reducing garment life.


The Specifications That Actually Matter

When specifying activewear fabric, the following parameters need to be defined precisely before sampling begins:

Fiber content and blend ratio. Not "nylon-spandex" — "75% nylon, 25% spandex." The ratio determines stretch recovery, hand feel, and durability characteristics.

GSM (grams per square meter). The weight determines opacity, compression level, and drape. Specify the target GSM and an acceptable tolerance (typically ±10 GSM).

Stretch percentage and recovery. How far the fabric stretches in both directions (4-way stretch) and how quickly it returns to its original dimension after release. For compression garments, recovery is as important as stretch.

Finish. Matte vs. sheen finish affects how the garment photographs and how it reads on the body. Some fabrics have both — a matte face and a sheen back — which affects how panels are cut and oriented.

Color reference. Pantone code, physical swatch, or approved lab dip. Color description alone is not sufficient for production.


Fabric Lead Times: What Brands Need to Plan For

These are sourcing lead times — the time from fabric order to fabric in-hand at the factory. Production doesn't begin until fabric is received and inspected.

For brands with custom colorway requirements — particularly pink, grey, and other non-standard tones that aren't stocked — the fabric lead time is the longest single variable in the production timeline and needs to be planned for explicitly.


The Custom Dyeing Question

When a required colorway isn't available in stock fabric, there are two options: source a mill that stocks the color, or have the fabric custom dyed.

Custom dyeing requires minimum yardage — typically 100–300 meters per colorway, depending on the mill. For small orders, this minimum can exceed what the production run requires, creating fabric surplus. The economics of custom dyeing make more sense as order volume increases.

For brands launching at 150–300 units and requiring custom colorways, the practical options are: find a supplier who stocks the color in a quality-appropriate fabric, or adjust the colorway plan to use available stock colors for the first run and introduce custom colorways once volume justifies the dyeing minimum.
